To my surprise, there is a open safety recall for the EGR Cooler, this is a new one as it shows up on the dealer system but not the online BMW recall database. My car passed inspection on the first EGR Cooler recall (18V-755), but it seems like the car is now getting a redesigned part.
The EGR cooler with valve is listed at around 850 USD. It takes around 1.5 hours to replace. Labor costs can run between 80 to 180 USD, depending on your location and if you use a official BMW dealership or independent mechanic.

My 520d has I guess a problem with a sensor. With diagnostic software I can see the exhaust gas recirculation cooler temperature sensor displays a value of 40.96° C. It never changes, cold or warm. It's a default value I've read, apparently when the sensor is dead. The problem is I can't point the sensor exactly.
Code P0401 warns of problems with your EGR system, from a faulty valve to a dirty temperature sensor. The severity of the problem varies depending on the extent of the components affected. Total repair costs range from $150 to $750, inclusive of labor and parts. It is important that you pay close attention to your vehicle’s warnings.
Vacuum egr valve. EGR codes are quickly climbing the ladder of the most common causes of check engine light problems found on aging automobiles. This is often due to carbon clogging passageways or improper operation of the egr-valve. However, we often find EGR codes on Ford products caused by inexpensive plastic parts that falsely report
DPFE Sensor Replacement Cost. The cost to replace a DPFE sensor and EGR valve range from $150 to $500. The parts tend to make up the majority of the cost, usually between $100 and $400, while the labor might only be $50 to $100. However, replacing the DPFE sensor is a simple task that can be done with a few everyday tools.
